How did the slip rings look when you replaced the
brushes? The slip rings are what the brushes make
contact with on the rotor, and they wear down too. I
went to replace the brushes on mine, but I discovered
that my slip rings were so worn that replacing the
brushes didn't help. The min. diameter of the slip
rings is 14mm.
You have to replace the entire rotor if the slip rings
are shot. I just bought a new alternator. My last one
lasted 180K miles... so I spent the extra $ and got a
Toyota replacement, figuring I wouldn't have to worry
about it for another 180K miles. I also considered
swapping in a high-amperage GM alternator.
If it isn't the slip rings, and you don't think it is
the wiring, then I'd check the voltage regulator next.
But I suspect it is the slip rings.
