Kevin - The 4.5" one is probably the one. Hold off mailing it until I talk to the parts guy at the local dealership. I want to ask him if he'll allow me to order all of the piston o-rings so I can match things up and then return those I don't use if they're in the packaging. If he will, I'll tear it back down in a NY minute just to make certain it wasn't me who made the mistake.
Which steels are you referring to that I should consider replacing with thinner ones?
Eddy - I thought about this a little today... with some of the other things I've seen in this transmission I'm concerned that it has been rebuilt once.... loose center support bolt, missing wave washers (if the '91s ever had them), snap ring retainer ends not captured... waving in the breeze - now a suspiciously missing o-ring. I was told to carefully match the o-rings, which I *thought* I did.... but what if I'm following someone who put the wrong o-ring somewhere and I blindly followed the leader? My mind may be playing tricks with me, but I *think* I remember one o-ring being sorta tight compared to the others. I sure don't want to go to this trouble and have to pull the transmission back out, but if I continue without tearing it down again, I want the odds on my side a little more. I don't think it's good enough to "think" I'm right - I want to have a good reason - or at least a good excuse - and be able to convince myself that I'm right and here's why (so I'll believe myself - I think it's called "conviction"). A tear-down won't take nearly as long as before since so much of the time so far is in learning how it goes together, cleaning, toolmaking, etc.
I'll post after I talk to the dealership parts guy and make a list of every piston o-ring to see how many of that particular size are used in the transmission. If there's only one then it's probably missing. If there should be more I can go through the trash can and see how many of that size I threw away... might give me a clue. I think I'll also call the distributor and ask him how often he experiences missing parts in these kits.
