OK, after pulling out the output shaft assembly (again) I've found the problem and thankfully the problem is me. I can't read. The manual clearly shows (if I study it hard enough) that the .024-.104" clearance is measured from the top of the last friction to the ledge step on the case ribs that the reaction plate rests on - NOT between the retainer ring and the reaction plate. The reaction plate should not contact the clutch stack at all until hydraulic pressure is applied by the reverse piston. My install clearance from the top friction to the ledge measures .050" exactly. 
Meanwhile, I measured the new clutch stack at ~.760" and the old stack at ~.770" - don't know why the difference, but I'm within stack height specs so I'll call it good.
The thing that gets me is that the experienced transmission techs can just look at the thing and say "That's perfect!" and I have to go around in the dang dark trying to get enough understanding to call my own work "acceptable". What a learning curve.... 
Sorry for the confusion.... guess I'd better doctor the post with the feeler gauge so nobody else makes the same goof. Now I think I'll take the rest of the day off....
