I just finished taking the Paj for a test drive after cleaning out the EGR valve and the intercooler and Holy $H*T! I feel like I just got a brand new truck. Acceleration is quick and effortless and no smoke no matter how hard I try not even a puff. I am very happy - definitely an afternoon well spent!

Hey Pajerist, this thread explains in detail where/what the EGR system is/does, and also debates the merits (if any) of blanking it off, or cleaning it out.

By the way, don't bother buying an eBay EGR blankning plate. I bought a manual on CD (which was crap) that came with the "plate" which is basically made out of Coke can aluminum. Never planned on using it anyway.

I took the intercooler off, stripped it right down out of its frame, took the hoses off and sprayed a can of brake cleaner into the core, shook it up and left it for a few hours. When I came back I connected the turbo outlet hose to where the intercooler's outlet hose connects and reved the engine which blew out all sorts of junk and grime from inside the intercooler. Finished drying it out with a hair dryer and put it all back together and reconnected everything - took about 45 minutes of active time taking things apart and putting back together - best 45 minutes of maintenence I have ever spent I think.
At the same time I took off the EGR prepared to block it from both ends but decided against midstream when I saw that it was getting stuck in the open position. Soaked it in diesel and then cleaned it - put it back on and it seems to be functioning properly now.
I also took out the glow plugs, cleaned them, wire brushed the bus bar and took apart the glow plug relays and sprayed them with electrical contact cleaner since one of them wasn't working properly giving me a rough idle at cold starts - again seems to of worked. Fired up this morning like it was running on gasoline.

I haven't touched my EGR since I bought my truck, I should probably get on that one of these days...its probably gummed right up.

My timing must be WAY OFF! I cleaned out the EGR, Intercooler, brand new glow plugs, all of the piping associated with the intercooler and drained a little excess oil in the crank that was apparently accidently overfilled ( only by a 1/2 liter) and I have more smoke now than ever haha....The EGR was black....Very Black and definately wasn't closing the best. Power is back, at least compared to where it was earlier today before I cleaned it but after she fired up it left a big black spot in my buddies drive and when I hit the gas I filled the street. I did this for a few minutes thinking it was some remaining crap in the system but on the drive home it still smoked like Joe Camel, probably even worse than before.
When I pulled the glow plugs they had a think coating of black soot which was easily wiped off but they are only three weeks old. Still having issues starting it as it takes about 5 mins of cranking. I officially tested the Relays today and they are strong.
Not sure what Im going to do about the Timing, the tool from Mitsubishi in Japan runs about 400 bucks. Mitsubishi in the North of Calgary thought one of thier techs may be able to do it but they weren't sure and he was away. Have to call tomorrow unless anyone has ideas?

I'd go to a good diesel shop before I'd go to a local Mitsu dealer that has very likely never seen a Mitsu diesel before.

Its a special guage that plugs into the back of the injector pump(not sure the part number off the top of my head). The cut away shows a a head protruding through the body with an internal spring and a guage on the back. I have checked a couple of sources and they run about 400 bucks from Mitsu Japan. So far no luck in finding an aftermarket version. I contacted Pro-Active Automotive in calgary and they claim they can time the Paj but it won't be accurate without the tool and the want 355 bucks + tax. For that price I might as well buy the tool and do it myself. Then maybe I can rent it out to a few people for a reasonable cost and recoup some of my loss...The jury is still out on the whole timing thing. I need to get it done because My fuel economy is suffering and its hard to start in the morning and has a fair amount of black smoke ( albeit, less since I cleaned the EGR and Intercooler).
