3.4 Swap in a 4Runner.......exhaust header pipe questions

OK...So I'm doing the 3.4 Liter swap on my '93 4Runner and I'm in the midst of fabricating the exhaust. I'm doing a 2.5" exhaust with Downey Headers. From the Cat back is easy...got that taken care of.

Now I'm doing the Y-Pipe. and I've got a question for those of you who have done the swap...... or anyone who has done NWOR Headers with the Y-Pipe on a 3.0 Liter.

What's the best way to route the passenger side header pipe. I know I have to come down to the back of the transfer case and then bring it back over to the drivers side and form the 'Y' there. At first I was going to bring the pipe between the transfer case and the cross member (there's a fist size gap there). It's nice and neat that way but, there is a lot of stuff there and I'm wondering if the exhaust will burn anything.

In that little gap there is the fuel filter, the torsion bar and the rubber bushing on the end of the torsion bar, a few random wires, brake and fuel lines and the tranfer case. I'm definately going to fabricate heat shields all around the exhaust, but with the header pipe in there, there isn't much more than an inch gap between the pipe and all the other stuff.

I could also route the header pipe out and around the outside of the cross member. This would avoid all those heat problems, but the exhaust will hang down lower......At about the same height as the bottom of the transfer case. I'm afraid if it is hanging out there I'll catch it on a rock and break it....I could fabricate a skid plate for it though.

Any help or suggestions would be great...especially from anyone who's done it or has NWOR headers and cross over pipe on their 3.0 4Runner.

Hope this qualifies as help...it's Downey headers on a 3.0 with a Downey x-over and a modified Y-pipe (where I added O2 boss, cut pipe way short and added my own flange for cat)

Here you can see the x-over is about same height as cross member but still suseptable to damage but big rocks aren't a concern where I live.


Taking the right side over xmember and behind t-case would not have given me enuf room to blend into the cat which I wanted to retain. There was room to sneak the pipe thru beside the case but then blending it into the left bank would have made me weld the cat directly to the muffler (the last ring weld to right edge of pic)

Thanks...that is a bit of help. I never thought about running it infront of the transfer case like that....I'm gonna go check that out now.

Still hoping to hear from someone with the NWOR headers and Y-pipe. wanting to know if they have any burning or heat problems with the passenger side header pipe routed between the transfer case and the cross member.....anyone?

I've got the exact setup you're considering and I haven't had trouble with heat after a good 9 months/18,000 miles of daily driving/thrashing. The fuel filter is a ***** to change though, once you put an exhaust pipe near it. The main issue (mentioned above) is the space you are left with to mount a cat and muffler in. It's also a little tricky to build the converge point without having it T into the side. Mine is a cross between a Y and a T. My Cat is almost welded directly to the muffler and the muffler is tucked back and up into the body a little bit. I'm using the Downey headers, Flowmaster 70 series and high flow cat with 2.5" pipe all the way. The system is reasonably quiet at light throttle/low RPM's but really howls at full throttle.

Thanks for the information Will. I think I'm definately gonna do it that way....between the transfer case and cross member. Although I'm also going to relocate the fuel filter.....I thought of that one already.

I'm pretty sure I've got the convergence figured out....although I've further complicated my situation by going with a Flowmaster 80 series, O2 sensor, high flow cat, another O2 sensor and then an 8" flex pipe. I've got about 12" left to make the convergence. That will be this weekends project.....

I've got the left bank header pipe bent sort of like the original header pipe (and a mirrored one for the passenger side), then I had an 80 degree bend put in a straight pipe....this will form the convergence and then go to the right bank header. I left about a 12" tail on the pipe after the 80 degree bend. So I'm going to cut it open so that the tail is flared out, just after the bend. Then I'm going to line it up to the left bank header pipe and cut hole in the left pipe to match the opening on the right bank pipe. I figure a bunch of hammering and welding and grinding later and I'll have a very tight convergence there. Then I will use a bolted flange just past the drive shaft, right before the right header pipe bends around the the transfer case.

I hate the idea of doing it that tight, but I think it's the lesser of all the evils.
