I'm needing to oval out 4 holes on my axle to change the pinion angle. I don't have a diegrinder or air compressor. I also can't find a proper sized die grind stone around here.
I was looking at carbide deburring bits. Use them in a drill or dremmel and spend a couple days grinding... Maybe I can invent a chuck for my angle grinder.
Your Thoughts please........

cut the square tang off a round/rat tail file and chuck it in a drill?
drill a set of small holes with elec. drill in the area to be removed to cut down grinding time?

How much material? How thick, and what size hole are you going from, and how "long" are the oval holes needed?

carbide bur on a die grinder will do the job in minutes even it you only get a harbour freight cheapie.

I don't know yet how much metal I have to remove. Maybe tomorrow. Right now I'm removing a U joint, I got some problems there.
I'm planning on removing the rear mounting bolt and pulling down on the campanion flange. I think the back bolt holes will be easier to work with, easier to get to to weld, etc. plus the ovaling will be verticle and may hole better untill I can drive 50 miles to the welder. My access and the availability of tools in this rural areas is quite limited. I don't have a lot of confidence in cutting the oval without screwing it up.

I would guess the amount of 1/8" thick metal to remove would be a lot less than 1/4", probably just under 1/8".
