bought a few Trekkers a while back .. and now have started my own .
this one is going to be a "some what" stock restoration .. but with a few "extras" .
so here's where I'm starting .

don't mind the dust .. it's been sitting inside my shop for a while now .
there is one small rust hole on The right side .. front spring hanger , inside box steel .. you can see it in the pic .. it's so minor , I'm just going to weld in a patch .
so a little work today ... got onto the frame repair .
got the little plates/patches welded in .. It really wasnt that bad at all , the main / worse dammage was from me hitting with a hammer it trying to find the rust .. I really didnt see any point in doing "fish plates" .. as there (in my opinion) was NO structural strength loss . Other side is perfect .

and done ..

also started "prepping" the frame for the POR-15 treatment.

so got the top side done (cleaned) , flipped it over and started on the bottom side .

also ordered the POR15 .

damn, was that the most rust-free frame you could find lol? are you going to por-15 the inside somehow? if not i would think it would just rust from the inside out.

it's really not that bad , it actually hasnt been used in 10 years , but it was sitting outside (under cover) , so it has surface rust .. lots of factory black , in many spots .. it looks way worse in the pics , then in real life .. Trust me , It's the BEST frame I have seen in a lot of Years , Very solid .
I have a pressure pot , with a flexable hose and a 360* spinning v notch nozzle .. works awesome , so YES .. inside will be done as well as outside .

I've debated spraying the inside of the frame with oil. I'd have to watch the welding.

Might as well get it sand blasted. There are ag shops that have people doing large equipment all the time. Get the whole thing blasted, then you can see if "surface" rust is really surface. Not that expensive, especially with the results you will get. Make a decision based on results. If all is fine a quick pickling will go a long way. Best primer step for iron / steel is to hit is with phosphoric acid. The result is black iron phosphate which is a dandy anti rust layer and makes a perfect paint surface. Check it out on wikipedia. There are several ways of doing the pickling, including spraying with diluted phosphoric, using "navy jelly" or some variant of that. After the metal turns gray / black, a quick wash with water will get rid of the acid and away you go. So, blast, pickle, wash and paint....

I dont think I need to go that far .. but thanks for the info ..
LAST one I did .. I did all that (some of you may remember this build) but .. POR 15 does NOT need this process . The rust you see in the pics really is only surface .. the reason for the hole (in my opinion) was because the gas tank was left in , and mud was packed in there , and it stayed wet .. thats the side that was on the bottom .
ANYWAY .. I'm totally comfortable doing as POR15 recomends .. loosen the scales , de-grease , use the metal prep .. and paint on the POR 15
This one is now 5 years old .. and still going .

well a little progress to post ..
parts truck is now in pieces .

long box frame has been sold , so it's time to "strip er' down " ... got the engine out , and cab hacked to pieces ..
box had been removed previously , and I had cut a hole in the back of the cab for the "long box Trekker" I built ... Now that that project is all done (for me anyway) It was time to get to work on my project .
I sold the long box frame .. and I need alot of the pieces for my trekker .. so time to strip it . lots of work yesterday , cut the roof off , and rockers , and cab corners .. I'm going to make some replacements :) so i wanted to keep them . got the engine bay mostly stripped , and engine out .

and here is where I started this morning ..

so I flipped the frame over late today , and got started on the "mock up"
installed the front springs

so lookey what I did today :)
stuffed the rear springs and diff back on .. didnt get it por-15'd yet .. but that'll come later ... and yes , those are blocks .. for now .

I needed my jack stands , so I made some little wood blocks .. for everything to sit on .. I guess I did pretty good on them , kuz , it's perfectly level

moved the front diff over , and got it mounted as well ..
 same thing .. I still need to "detail" but for now , I have other stuff to do .
grabbed my "cherry picker" .. and decided to see just how close the engine is to fitting on the stock mounts ...

it sorta fits , but new motor mountd are definatly called for .. the right side actually "sortta fit" ... I was able to get one bolt in , and over 1/2 the hole is showing on the second bolt ..

I'm going to "re-do " both sides .
it's comming :)

ok .. so its not going to be as "easy" as I first thought .. original mounts wont work ...
got the front all degreased , and cleaned and stripped

got the engine in , and leveled .. and figured this is where I wanted it . I left some room between the alt , and the frame .. and also I was hoping to use the original motor mounts .

got the front clip on ......


NO way .. I cant have it sitting this high .. it's about 1' above the original hood line ..
so , time to start stripping the motor a bit , so I can get it down a bit .. I also think it's inevetable , I am going to have to use a body lift ..

ok .. so took a " step back" today , and had a look at "things"
remove a bunch of "extra accessories" I wont be using ..

I went over to a buddies place , and had a look at his /83 .. and did some measuring (I dont have a complete truck)
I found basically the engines are the same length , but the 3.4 is wider , and taller .
so I did some more "mocking up" and I think I have it now .. :)
so with the crossover on the passenger side .. it actually hits the frame .. it also would interfere with the slave cylinder , and clutch fork , so It MUST be modified .

using the crossover pipe means , I cant use a rad . ORS wants $370.00 + a core charge on the flanges for a crossover pipe .. Downey wants $395.00 for a set of chrome headers .
I have a feeling I'm going with the Downey headers .[B] ??[/B]
ok ... so .. now with the crossover removed and the a/c compresser .. I can now get the engine where it should be , or where I want it . [color=Red]>>> the stick indicates the firewall [color=Red]<<<

and finally .... fan and rad .. :)

I still have a bit of room at the back , so I will move it back a little further .. + I know a guy at a fiberglass shop ( ) that can build a custom hood .. and NO BODY LIFT REQUIRED .
I think I will be using the original upper mounts , and build some lowers .. not sure on the isolator yet ..

also at this height .. there seems to be lots of clearance on the oil pan .. I'm using the stock "push/pull steering" .. but if I were to go to crossover , I would need to change out the oil pan for sure ..

back to work !

so .... wee progress .
cut a couple of pieces off ..


also the brake line mounts .

ready to go ... :)
.
so started working on the motor mounts .
after weeks of shopping , and 1/2 as$ looking around , I finally found the mounts I want ..

They are just perfect ... and exactly what i have been looking for . They fit the original mounts ..

and "hang" exactly where I want .
I started on the frame side mounts , but had an issue with the press . ... so I had to stop here .
What I have , are the 20r,22r& re engine mounts ...................

I cut them to fit the angle of the frame , and the angle of the mounts ... ( paper cut-outs & tape)

I'm making a frame bridal/bridge now and got them all cut out .. and ---- no press ...
so had to stop there . untill I can fix it ....

ok so ... update then :)
heres what I got so far .. I intend to add some gussets when I remove the engine to do the frame , but here's the "jist" of it .




also got a little delivery today .. :) My NEW rad .. turbo 3row .

Fan is also ordered .. Maradyne 16" excellent flow .. should work great .


also got to work on the drive shafts ..
started with the front ... hung the original 95 shaft , and no way , to long + the CV would not bend enough . So I decided to compare .
angles are WAY different and rather then shortening the 95 shaft , i'll use the earlier The 83 shaft .
you can clearly see the differance . (not sure on the 84-88 shaft , dont have one)

so now to line things up . front flange works (of course , diff side) but the rear (transfer side) has the 10MM studs .. with just a few measurements , I found you could knock out the flange studs . and using the 79-83 8MM drive shaft bolts , it'll line up . I was worried about the differance in the 10mm original , and the 8mm 79-83 .. but if you look at the flange/flange , there should be no movement .

so .. now FRONT DRIVE SHAFT ON . :) , I may have to lengthen , not sure yet .. but it's on :)

rear was not so difficult .. just had to drill the flange . set it up , and drilled .

and installed .

so NOW I can build my crossmember .

started on the crossmember ..
started with cutting off the original mounts
also got some frame plates cut , and "placed " .
also got the "mounts" completed ..
then made a "trace" of the original mount holes , and cut the lower crossmember
BUT WAIT ... "says to self" ---- "self" .. better lay the header pipe in place to make sure everything will fit .
so I layed the "header" pipe where I thought it should be , had to watch out for the shackle clearance and such , and sure enough , it would have hit the crossmember .. so I think I have the crossmember figured now , but I figured I might as well get the crossover done , and in place first .
heres the pic of the cat , and the shackle clearance ... just for referance .
so I chopped up the old crossover ..
some guys have "re-worked" the old pipes , and expansion joint , I decided to go all new .
cleaned up all the old flanges , and put them in place ..
made a "template" of the first pipe , and ran of to get it bent . :)
trimmed it up , and cut it to fit ..

a little triming (a LOT of grinding)
and a tack here and there , and finally I can weld .
I talked to the muffler shop , and the pipe bender guy suggested staying with the original Toyota flex joint , as they are WAYYY better then the aftermarket ones .. so I cut it out , and re used it .

and fully welded ..
part of the reason for this excersize , was I really wanted to have the original heat shield back on .. and TA, DA ..
and some clearance pics ..
and water pipe clearance .
total price ... $30.00 + consumables , and my time .
now I can finish the crossmember .

so back onto the crossmember .
tranny mount is there , and now time for the frame attachment .

cut some pieces , and cut and ground and bend .. and heres what I got .

lots of fitting and drilling cutting and fitting cut some frame braces ..

boxed in the mount

and got er' ready to drop out .. long shot

added the protector plate , and strengtheners ..

clearance ..

and VIOLA .. DONE .
next on the slate .. and just arrived today

Just checking in... glad to see you are not using the Downey headers after all. Mine has the ORS crossover, and was the prototype for his production unit (mine was version 1, then version 2. Version 2 is a keeper). It is worth it, very labor intensive and well made.
But it looks like you have the equivalent.
The 3.4 fit in my engine bay with the drivetrain 3" forward, with the stock hood, 1" body mount, and 2mm of clearance. I elected to put in a scoop mostly for bling. Prior to the BL I ran a ventilated hood (hole ) ). The firewall clearance was TIGHT until the BL. Much easier to fiddle with things now.
CHANGE THAT OIL PAN. You want a T100 2WD pan. Move the dipstick.
I used a FRORF crossmember, clean and strong, but not compatible with the chain tcase of course. I am running an R151 but frankly I'd run the stock R150 now with a V6 plate to get the Marlin Crawlers adapted. The R151 is bulletproof, but doesn't shift as nice.
Lookin' GOOD.
[edit] oh, and POR15 Metal Prep is basically the same pickling mentioned, just more expensive. It works.

got the front calipers in and ohhh!! boy .. they need some work . heres what I started with ..

got em' all "blasted" and cleaned

and then "zinc 'ed " ,
 now ready for some Caliper paint , and NEW Toyota Pads ... I think I wanna fit the rims first .. so well see .
also started again on the rear diff .. got it out and started pullin' axles to get on the rear discs ..


and ordered parts .....

so continueing on with the rear , I cut off all the brackets I dont want to use

and started to "test fit " the rear calipers and brackets ...

also making some new brakeline brackets

welded the nuts

and got them ready to weld on .


also got the new fan in today , so .. got the front lower rad support cut out , and fan mounted

test fit the grill

and made a NEW lower support ..

I still have to make the center support , and finish welding , but this will hold it together for now .

rears are Caddy calipers with the emerg. leavers .. I'm just fuguring the cable , and mounts out for that , then I will POR the rear axle , and put the calipers in the same caliper paint . rear discs are being "cut" right now , and I have ordered the front toyota pads , and rear bearings .. so i'm just waiting for those now .

Hi steer can be done w/ less than 3" of lift as long as the drag link is positioned right relative to the frame and the tie-rod relative to the oil pan... and bump stops are set appropriately.

Agreed. I look at cross-over steering, in cases like this, an option for making the steering "feel" and "perform" better (quoted for a reason).

We are not talking rock buggy here. High steer (or at least a proper crossover steer) is simply superior in all applications. Dual cases and exo were not mentioned. Do you see where I'm coming from?
On IFS/SAS, true, you need lift to do high steer. Not so much on an SA truck.

NO hi steer . I dont need it . With all NEW components steering will be just fine , + it saves me having to replace the oil pan , and relocate the dipstick .

progress .. i'm waiting for the bearings I ordered , and the discs to be turned ... but I did get the backing plates finally pressed off .
so started with the backing plates , and started to strip off the brakes , and un-necessary stuff for the swap .
knocked out the studs that hold in the bearing retainer ..
and knocked off the backing plate ..
and got them all cleaned up ready for the POR treatment .
.
so finally got my rotors back ..
just for referance , rotors are for the /80's chev 6bolt light duty 1" thick .. (the heavy duty 1.3" thick wont work with the calipers ).
center hole has to be "bored" out to fit the toyota axle ..
so with that the new bearings
are "poped" into the bearing retainers
outer seal installed
and then pressed on to the axle .
axles are stuffed in , and rotors are installed .. calipers , and test fit of the pads .
and done ..
and back under the truck .
now to figure the emerg. cables ..
(calipers are on the wrong sides .. I have since corrected)

it does ... it works very well . my winch bar on me DD came off of my /80 (bought NEW from warn industries in /80)

in the mid /90's when I sold the truck , I kept the winch and bar .. by that time it was really starting to rust .. so I sand blasted and zinc'd .. and painted ..
this is the same bar not even repainted .. but a new winch here in 2007 . top bar is rusting from the inside out , but other then that .. it still looks great . this is the main reason I use it .

so tacke'd up my hoops today .. plumb bobbed , and leveled


also put the steering box in place .. to check clearances ..

connected up the drag link , and got it adjusted ..

all so I decided to brace the front hoops .. I have heard in some situations , they will tear right off the frame .. and I didnt want that .. so .. I'm also making some gussets , and will post em' up when i'm done .

thats about it .

Looks really good but I'm thinking you may regret the blocks especially with the 3.4. Why not do a Chevy swap using 1" or 2" lift springs? That way you could have a good ride and do away with the blocks. The way your building this truck its no problem to do it now rather then later.

another build with out blocks
to close for my comfort , and there is NO room to adjust . to do any caliper "work" the axle must be dropped .. not smart in my books ..
on a personal note: I've ran blocks for 12 years in my 80 (pic'd above) .. 36" swampers , ARB's and 5:29's and kicker's .. I never had 1 issue .. not 1 .
I will run them again .

Granted, you need the room. Why not get the lift you need using springs/shackles of the proper lift? The rest of your rebuild/swap is of such high quality, it seems a shame not to.

With a traction bar(s) blocks are just fine in the rear. Tire size also plays a big role. Are those Marlin Crawler shock hoops? If so short or tall and do they require cutting?

it's not the "lift " thats the issue .. it's the space beside and under the spring . The block allows access to the caliper bolts , and emerg. leaver , without having to remove the u-bolts , and seperate the spring and axle .. with this set up (block) I can easly access ALL the bolts , and adjustment with NO problem ..
just imagine a rear seal leaking .. and having to drop out the whole rear end to access , sound like a good plan ?? I dont think so .

I am going with a "traction shock" like Rancho use to supply , not a traction bar .. I have found the shock to be much less harsh and allow just a little better "ride" .. I'm building my own , because they're no longer avaliable .
tires i'm going to run are either 33 x 12.50's or 35's x 12.50's
shock hoops are TG .. 12 " and supose to be NON cut .. they seem tall , and hit the inners .. but I dont have the cab on yet , so I dont actually know yet .

so " buttened " up some loose ends today ..
cut 4 gussets for the front hoops , here's 1

and welded

also , wanted to finish up the new crossmember .. so I cut some pieces , and got er' all finished up .. I just need to do a center suport now .

also .. brake lines ..
got the new steel lines on , and stainless lines in place , and just tacked the line supports ..

so trying to figure out the emergency cable and brake lines ..
first working on the emerg. cable . My final outcome .. is to have the stock cable hook up to a short extension .. heres the direction i'm going ...
I first found some 3/16 cable .. and fittings and such

with an idea in mind , I found a bolt to cut for cable retainers .

I drilled out the center of the bolt , and then cut it in to pieces ...

then [size=2]" V "[/size] grooved to top , an slid the cable up threw the center .. and welded

and "loosly" hooked up !

I checked with the GM dealer today also on the price of the return springs $50 bone each , and the secondary spring leavers .. only avaliable with the calipers .. yeah right :P so I decided to make my own ..
made a template for the bracket , and started cutting and drilling ....

and finally an install pic ..

so far so good ..

Interesting limitation to Sky's brackets. You've overcome them, but for many they would not be optimal.

a little worried the wheels wouldn't fit (REM sleep causes this)
so this morning I fit on my "shop tires" 8" wheels and 31's .. and clearances look good . ;D


also .. got some of the rear brake lines hung .. but am having a problem finding the "banjo" style fittings for my calipers .. help is appreceated !!!

so I found the right lines !!!!
First I opened everything up .. and had a look .

I realized my previous "hanging " of the rear line was no good , so I started with moving the rear upper hanger .


welded , and re-bent the line .. I also added some posts for the line to bolt to ...

so with the line now loosly fit ..

I wanted to make the brackets fit my supports .. so I removed the crimping from the new lines , and started cutting and forming and fitting

and now a perfect fit .. and re-crimped back onto the lines ...

here in BC .. brake lines also must be supported with a bracket , and "C" clip ..
so I made some brackets ..

welded and [size=2]"C"[/size] clipped

and used the "domestic ends , and a small piece of line with the original ends on it .. double flared the ends , and done .

Track bar was a little to short because of the lift , so I had to correct ..

Cut the main rod out , and also cut a new main bar .. notice the diameter differance .

all welded .. and you must be carefull to NOT burn the bushing ..

and installed ..

ok .. so I know you guys arnt "keen" on the blocks ..
I ran them in my "white knight" for 12 years .. 36" swampers , ARB's front and rear , and 5:29's .. wayyyyy back in the early years .. so for this build , I'm usin em' .
anyway .. blocks work for space for the new rear calipers , and emergancy cables .
so to make the blocks work .. as on my old rig .. I built some "kicker shocks" there not as harch as a traction bar .. and still allow some movement .. but very limited , and "absorbed"
I first I cut out some brackets

welded them to the frame , with the MOCK-UP shocks in place

then I took the original u-bolt holder , and made some more brackets .. welded , and added some bump stops ..

and now I have a correction for the blocks , and " 0 " loss of clearance .

Just wondering why you put the torque rod back in? I'm putting a lift in my 81 and same thing too short go figure! I've noticed most lifted toyota's dont have it installed. There was a adjustable one on ebay for over $100. but why waste a bill or hasle with it when I see so many without one installed.
I also noticed were mine mounts to the frame there's some cracks have you seen this before? I'm new to the toyota (ex chevy guy)and you seem to know your way around one. Good looking truck thanks for sharing your project.

I'd replace the torque rod. I talked to a guy around town with a lifted '83 with 35s. He slammed on the brakes at 70 and the front axle wrapped so bad that the springs bent and he rubbed against a conrete divider.

torque rod elimenates spring wrap on the front , VERY improtant .. you dont want to eliminate this on a "daily driver"
at slow speeds , offroad, rock crawler it's not necessary , due to articulation restrictions .. but on any insured driver , it is absolutly imperative you keep it .
removing it will affect braking , steering .. and a raft of other necessary functions .
fix it , and keep it .

If and only if you have the stock steering. Mine (and most) is/are fine without it. Yes, DD duty. 80mph on the highway too, no issues.

started a bit of work on the rear emergency cable .
started with cleaning up some of the brackets , and making new ones ..


the main "swivel" mount was tapped . leveled and welded .


I picked up some 90* 's off the front cable , (on the firewall) 79-89toys from White Valley Collision

got them all cleaned up ..

I went to incert the cable .. for a test fit .. and found they wouldnt work .. the inner wheel was plastic , as well as not the right fit for the cable ... I didnt think the plastic was strong enough either ..

so I lagthed some new wheels ..

and now cable fits perfect ..


made the new mount brackets ..

braced and tacked into place ..

They seem to be good , although I do have about 1-2 mm of deflection .. I either need to brace them better , make some more supports .. or re-do the brackets in a thicker material ..

so i'm basically FINISHED the emergency cables ..
I decided to weld in a support bracket .. I used the same 1" pipe I have been using for the other supports .. a little continuety .

They are now 100% with zero deflection .. I also added 1 more support for the cable , didnt want it "rubbing" against the shock body ...


and now I just have to "crimp" the cables .. and done .

I'm surprised that you didn't choose Front Range Off Road Fabrication's Full Floater Conversion for your rear axle. Especially with a blown 5VZFE in your future plans. Not to say that I don't admire your work so far. -- Matt

not necessary .. Toyota rear axles are larger then chev 1/2 ton ..
buddy had a 327/350hp in his rig (almost beat my Vett in a race ) ..stock toy axles and 36" swampers .. never a problem .. and I'm NOT that aggressive .
besides .. this rig is NOT a rock crawler , it will be a DD /tow rig , as I have stated !!

He meant the ring gear end of the axle shaft. Toy ring gears compare favorably to Dana.
FRORF's full floater conversion would have been much stronger, cleaner, and easier to execute.
For a DD with a blown 5VZ.

toyota alles are just as strong , if not stronger then the Chev 1/2 tons . axle sizes between the 2 are basically the same , but the chevs have a "narrowing" near the end of the axle .. creating a weak point .. Toyotas dont !!
Ring gear here , being the STOCK 4:10 ratio , and lots of "beef" should hold up excellent to the horsepower .. ( 280 est. with the supercharger we'll see)
Full floaters are obviously stronger , with load sharing at the disc end .. I just couldnt justify the price !! shipping and all adds up .. just like when i'm sellin' my stuff .. same sh!t differen product .. http://toyotafiberglass.com

driveshaft washed .. then de-greased .. washed again . "metal-ready" prepped , and washed as per instructions , and then the POR-15 .

Interesting POR-15 story...
was swapping out brakes this weekend from an old set of knuckles to the T. Rather, I tried. Rust got in the way.
I had POR-15'd the knuckle, steering arm and everything but the disk brake dust shield (which was powder coated) back in 1996. These parts have seen about 8-9 winters of use since then.
The POR-15 areas were still "black," but they were pealing like skin after a major sunburn... The powder coaded pieces were great.

I think it might work fine for you... might not, I can't say.
I spent over $350 and numerous hours prepping that dang 4Runner. I POR-15'd everything. Scrubbed it clean, washed, cleaned w/ the POR-15 cleaner, Metal Ready, then POR-15 when the parts were ready. Used two coats, even.
I've just never had good luck w/ it. Others swear by it. If it were me doing things again, I'd blast, etch prime, prime, paint and clear coat everything. But I'm a glutton for punishment as well. :)

I POR'd my frame when they were saying "right over the rust" so i cleaned it up decently and brushed it on. First winter, i went to powerwash the frame and the stuff came right off (i powerwash my frame every week in the winter time)... from then on, i just put a layer of tremclad on every year....

so a wee bit more progress on the POR treatment ..

and I have started to "BLOW" apart the suspension .. so I could get the frame done

.. when FINALLY .. look what shows up .. my new fuel tank ..

it's a bolt in .. and will accept the 84-89 EFI fuel pump bracket .. (mine needs a new pressure tube ) but it's all bolt in ..

dont know if you can see in the previous pic or not .. but the pressure line on the sender is gone .. and the other pipe is rusted .. so
I had to fix .
I drilled out the old pipes , and started to manufacture my own .
The /84 holder didnt fit as "perfect" as I wanted .. so I bent the fuel pump holder , and fit .. bend and fit .. now it fits exactly where I want .. and to go with it .. new pipes .
bent up the PRESSURE pipe ..

and the return line

saudered , zinc'd and installed ..

Nice work on the pump bracket. When I converted my '84 pickup to efi I went with a new tank (made in Canada), but my 4runner donor vehicle had a different pump bracket to match the differently shaped tank. I had to pay around $112.00 for the new bracket, but they use the same pumps so nothing extra for that. I was worried about the tank and corrosion, but it seems that they finished mine with some kind of plating that is similar to galvanizing. I coated the thing with spray-on rubberized undercoating for an extra measure of protection. I'm pretty sure it's gonna outlive my truck. -- Matt

so frame is stripped again , and going for the final welding , and POR-15 treatment .

to today , I got the frame ALL welded ..
topside ...

and bottom side ..

rolled it out side , and got the washing ... drying ... degreasing, rincing .. degreasing .. rincing .. and washing again .. and now I think im good to go ..


dragged it back in .. and did the "metal ready"

just another rince and dry tomorrow , and its ready for the POR -15 ..

got the frame done today using my "gun" and a small paint brush .. 2 wands .. first is a rotating 360* "V" notch . Second is a 90* rotating .

I'm VERY happy with the way it came out ..

I sent the flywheel out for resurfacing .. and just got it back ...

when the UPS man shows up with my new F1 Racing stage 1 "organic" clutch .. it's rated for 280HP .. so with the supercharger , it should be good .

That is one cleeeeeeean build. Looks great, i'd love to do a frame up build someday. I think a t-case e-brake may have saved some time and maybe headaches as well dealing with the discs on the rear. Love the build and great work.

so not much to add today .. but a bit ..
dropped the engine back in place , and started on the transmission .. and clutch .
blasted the fork to check for cracks and such .. , and then zinc'd

on this swap , you will need to use the 3.0L throwout bearing ..

greased the fork , and inner bearing surface , and installed .

installed the pilot bearing ..


the 3.4L clutch installed .. with these kits you get a "goofy" plastic alignment tool .. but I like to use my own .. an original input shaft .

and finally the tranny back in place ..

also mounted the starter .. on the bottom mount of the 3.0L belhousing .. it is threaded .. so is the starter .. you I had to drill the threads on the starter so the bolt would go threw

re & re'd the ATM wire harness , for the MTM harness .. also installed the front shaft .. had to remove the transfer flange because it has 10mm GRD11 studs , and stock 83 is 8mm .. so same as the rear shaft , I had to drill .
also mounted the front of the exhaust again , to get ready to build the rear ehaust pipes , and muffler ..
also fully mounted the fuel tank , and installed senders , and pump for good ..
I think thats it ..

started the teardown of the original 4runner the harness came out of ..
My therory here is to strip down the harness , and use what I can ..
from the "cut " ( as seen in ths pic) on the end of the trailer .. I'm going to use the original harness - some un-needed weight .

I also have the new booster , and brake master , and clutch master ..

so with family here for some holidays , and the shop being stupid busy , I havent gotten much done .. but every little bit , is a little more done .
I was working on the harness today , and got lots of it stripped ,

hooked up most of the connections , and tagged what I new .. and started cutting some of the non-ecentials , that I wont be using

and what I have cut out so far .

so finally finished the harness , and set it aside for now .. I know I have more to cut out .. but dont want to do it just yet , as I'm hopeing to incorporate the systems into the Trekker . I also need to get some more pieces from Daren (White Valley Collision) , as there missing from the original purchace .

and what I have cut out so far ..

I didnt weigh it , but I should have .....
I'm now ready to put on the cab .. then I can route the wiring some what , and fire this baby up ..  but to do that , I now have to tear apart the original Trekker body ..

so I buttened up the fuel and brake lines today , and added the filter ..
I ACID dipped the line brackets , as much easier then sand blasting every one




bolted it on

an got the line run perminent

Aeound here, one can often find/make a "buddy" working at the dealer whom might, say, for a couple of beers and a game of darts/pool/poker, accidentally "forget" to read their email every now and again and, oops, had already ordered the part for a good long-time customer... boy surely we wouldn't want to lose the patronage and word-of-mouth compliments of a well-known customer, eh??

ACtually Corey, your main problem is that Toyota no longer sells the 3.4 superchager BRNAD NEW... the only new one you can get is from a dealer that bought alot and has overstock. TRD no longer sells them (or so i hear). I can get TRD products around here no problem, wonder why you have so much trouble... BTW Looking good!

actually no .. TRD still sells the supercharger , brand new. thing is ....
Toyota Canada had a DEAL with TRD to import into Canada , and distrubute threw the Canadian dealer ship network . The dealers had to "buy in" at a cost of ~ 15G stock there stores in able to supply TRD to there customers .. this was the agreement. so now only CERTIAN dealers are offical TRD suppliers here in Canada.
now Toyota Canada and TRD are having difficulties .
I do realize I can still order , and still get from most dealers in The USA .. BUT
problem is .. the cost , I use to be able to buy (MY COST) $2200.00 delivered to me .. If I have to import myself , best deal I have found so far is $2400 USD + shipping + broker + inport fees + Taxes .. 
by the time it's landed to my door , it'll run ~ @3400.00 
I'm gonna wait , and hopefully I will find the right deal .

started to tear down the original Truck today .. finally .......
got it up to the bay doors .. My son , and his buddys started to clean out the rear .. lots of crap stored in there ..

and cleaned out ..

I was very anxious to see the condition of the rear seat , so that was second on the list ..
I was at the front , and was looking at the front passenger seat , and noticed a [size=4]leaver[/size] .. so I pulled it , and to my surprise .. COOL the seat flips forward , to allow the rear passengers room to get in

you can also see the backs of the front seats are covered .. and also , with the seat folded flat , you can see it makes the floor flat .. this is the "Q" for the seat deleate panel in the 84-89's , how [size=4]cool is that !!!![/size]

I had Brayden jump in , and I had him pull up the seat ..


It's absolutly perfect .. no rips , tears .. nothing .. only the seat belt impressions .. other then the rust on the steel , it's an absolutly awesome shape .. :)
and from the back (seat folded up )

how cool is that ?
so continuing on ... the boys got the windows out

and that was about it for them .. I "cut" out the roll bar , as the one side was rusted completly threw

and then had to grind the bolts off the trim panel , to start the interior strip .

once I got those off , I could pull out the sides , and the headliner ..


and thats it for today ... :)

I usually ship my parts to a U.S. UPS store near the border and bring it across myself. I have only ever paid PST & GST on parts, regardless of where they were made, although technically, you should pay duty on parts made outside North America.
If you bring it across yourself, there are no customs or brokerage fees. With used parts, like the diffs I got, the border guys usually ask a few questions and wave me through, no charge. If you're stuck, PM me. Maybe I can help since I live a mile form the border.

today , we got the roof off .. finally what a job .. there are tons of screws holding them suckers on .. WOW .
Brayden cutting the rivits , and elevator bolts

seperating the roof

and finally removed ..


and the dirt packed into a leaking seam ..

and the bottom edge of the topper ...

also got the doors off , and my apprentice , started cutting off the running boards .. They were so rusted , there was just no other way ..

his buddy also showed up , and started on the other side ..

we got er' done , or should I say , they got er' done , while I closed the box install with my customer "Chad" .. and then brought another 4Runner (Andrews) Complete in to the shop , starting Monday ..
Tomorrow .. Brayden and I are going to try to get the rear tub and fenders off , and also the cab ..

well so far the plan is ...
I cut out the floor section of an old box I had .. because of the ribs .. so i'm going to see if I can use that .

so my weekend is done now .. with 2 more jobs booked into the shop this weekend .. I dont know when I will ever be able to get back on my Project !!!

I'm saddened by the rust I found , but should be an easy fix

and now finally with the tub off

I can finally get the cab off ..

and with a little work .. off it comes ..

has a moment ... so I was able to "knock" off the original sound deadner in the cab .. If I can find a flat bed trailer , I can send it off to sand blast ..

VERY happy with the out side rockers , no rust at all ! so I have now started building it back up .. couple of small pieces .

got a bit more done today .. sandblasted the inside of the rocker , and zinc'd ..

also got the seatbelt rienforcements in place ..

and with all the pieces now cut out , I started to weld er' all together



just have to "dress" the spot welds and one side is ready for the floor :)

did a couple of hours tonight .. got the cab mounts bent up , and welded ..



and kind of what they will look like ....

also . did a little more cab repair ..

welded in a new little patch ...

cut out the new piece , sand blasted ther inside , and zinc'd ... and welded .

so a wee bit of work the last couple of days .. and I believe I have finally got the drivers outer rocker done .. so now I can do the inner .
cut off the old rotten fender mount ..

cut the new/used one off my parts truck (already done a while back) sandblasted .. and then fit .

and welded

also made a little patch for a weak spot on the rocker

and now I can fit the inner :)

My frame has a rust hole in the EXACT same place above the front leaf spring mount on the passenger side rear. Anyone else have the same issue? Is there a design flaw that causes this to happen? By the way, great job you're doing!

so now the outer is done on the drivers side .. time for the inner :) got the upper support welded and started on the lower and seat belt support


and finally the inner rocker skin

also got all the welds "dressed"

and also got a little new piece today ...

just need an "extension" on the stock pipe , and I can install the mufler :)

yeah ,no 4Cyl in this piece , supercharged 3.4L V6 .. and I think it'll sound great ..
a little louder then most would like , but.. I'm and "old school" and dont mind some "tone" ............. foo!

I am also surpized to hear toyota has floor pans for sale for 4runners. I ve seen aftermarket for FJ's almost the same as jeep pans not much to them.

they dont ... well maybe we should clarify !!! on the 4runner rear "box" floor area and rear passenger seat pans are avaliable .. but for the front of the cab , under the gas pedal and mid cab mount area , they are NOT avaliable . They do show a picture of it in the EPC , but NO prefex # to order front floors . if you'll send me your serial # (4runner) .. I will post the EPC pic .

so I was able to work a bit on the trekker last night .. Because of rust issues with the drip rails .. I decided to cut them off .. and so started to cut the rails off .. had to do this in sections , and tack it , so that the roof wouldn't "pop" off :)

and with it fully removed


and just about finished 1 side

little more progress .. and custom touches :)
because the 3.4L 's intake is on the battery side .. I had to remove the old battery trey .. It was a little rusty anyway , so it was an easy decision


and started "plugging" and grinding all the NON-ecential holes ..



also .. cut out the vents .. for a "smoothie cowl " ..


just about done , and ready for sandblasting ...

Is it just me, or will about 25% of the steel on this truck be new welds?  You must have the worlds best memory to be able to get it all back together after taking it that far apart...
I took about about 100 pictures and made around as many labels just removing/re building my engine.

I was just thinking, the other day, that I have turned just about every bolt in my '84 truck and even put new metal into my frame. I'm nowhere near the master of this stuff that you are, but it made me think that it's a good thing to have this kind of knowledge and familiarity with a machine that you use everyday. Much better than going down the road without a clue. My plan is to stick with the second generation truck and a first gen 4runner and work them until I'm dead or they are outlawed

yippie .. now I can start on the floor .
everything fits awesome , and I'm very happy .... EXCEPT only 1 problem .. well not really a problem , but they arnt what they say !!!! the TrailGear hoops I got , say "Our Medium Hoops will accommodate 12" shocks without cutting the inner fenders" this is not true .. because of this , I will now have to add a 1" body lift .
so 1" body lift .. and all is extra good ..
good clearance on the cross-over

and a test fit of the STOCK hood :) . oooo yeahhhhhhh !!!

muffler I bought a while back I fianlly got it placed ..

I hade to get a small "extension bend" to get it where I wanted .. but it's now in place with a hanger .

What's wrong with the tranny tunnel you have? is there some fitment issue w/ the replacemnt tranny? i'd think the (unplanned) 1" lift would help that.
And - are you concerned about noise and/or fitment issues w/ the homemade floor pans being so flat, as compared to the original?

I'm using the original tunel as a "template" only .. I will not be reusing it ..(as you can see in the pics).
old one wont work , just simply be Kuz I said so !
I'm still in the process of building .. so please be patient .. I still have to add some corragation , or bead roll for strengtheners to stiffen up the floor .. I will also have to build some "plates" undernieth .. I still have a ways to go ....

so more work on the tunnel , and a solution to the cab floor , and Trekker tub connection .....


so now with the basic "mock up" of the floor and tunnel , I can now cut the floor of the tub and build a deeper floor for the rear seat passengers

and starting a new fiberglass tunnel (templating from my new tunnel)

one issue , maybe ............ I cant find anyone in our town with a plenishing hammer .. so no floor corragations .. I guess we'll see how it goes .

thanks .... there will be a crossmember undernieth for support , and the fiber floor is then bolted (originally screwed) and sealed to the metal floor .

Also, you know it isnt too difficult to build a planishing hammer? Ours we used 4x4 tubing, a long barrel air hammer, some die's and a foot actuated valve.

please dont forget this is all "MOCK UP" ... there is NO WAY i'm usin' that rusty ol' master ... come on now , you know me better then that !!!!
I'm just getting an idea of where things go .. drilling holes , and mounting "ecential" 5Z pieces into the 22R engne bay . MOCK UP ...
This will all be torn apart again .. even the cab will come off again for final welding , and prep . this is just an excersize .

ok .. working away .. and 1 thing on the list to get done was the lower rad to engine connection ..
with the new turbo 3 core rad , there was only a wee connection between the engine and the rad .. so i ended up cutting about 3 " off and welding a "new" lip ..

and installed .. sorry .. not a good pic .

now a simple 90* to connect .. .

for those of you whom have commented about the "rusty" master.. I thought I would get to the real replacement ..



2000 4Runner duel diaphram booster with the 1" master , and clutch master .. the clutch master is close and actually touches in 1 spot .. I'm going to correct that when I pull it a part .
because of the size of the booster and the length of the studs , the original spacer is not usable . also installing the booster with the stock steering shaft the u-joint at the fire wall hits the booster .. so in order to accomplish the booster install , I pulled out a spare /84 shaft I had from my 2WD project .. the shaft has a ball socket , instead of a u-joint , making the "connection" much smaller .

swaping the whole steering column is not possable because of the mounting points [size=2]79-83[/size]

[size=2]84-88[/size]

unbolting the lower column housing and "swaping"

the floor mount for the 83 dosnt fit the 84 lower .. so I have to "open" it up a bit ..




and with everything back together .. I now have "VERY" large brakes :) and should be able to "stop on a dime"

needed a battery tray for the drivers side .. so I made one ..




not welded to the cab yet as I need to do some finish bracing .. so I'll wait untill I pull the cab off to do the final welding ..
also started "prepping" some mounts .. getting some pieces in there final location ..
fuel canister is "mocked up" cut some metal out for the perfect fit under the hood ..



shouldn't be to bad as , i'm not using a "flexy" suspension .. I doubt I will ever "touch" this mod with a tire .. I know I could run the "round" type fuel canister .. but I didnt want to .

made up some brackets and finally got the fuel canister mounted ..

and also the fuse box

also started on the gas pedal . the original 83 was toast .. as with most of them the hinge that mounted to the floor was rusted and beyond repair .. I didnt want to use another "floor mounted " pedal ... so I made my own heres where I started

the bolt patterns are different and positioning is also way different , so they are NOT interchangeable .
I started by cutting the pins off of both pedals .. first I cut off the /83 pin and welded it to the 2000 shaft .

then for the tension spring I used the post fron the 2000 , drilled a hole for the spring , and welded it to the /83 bracket .. sand blasted and started to put it back together .

put some zinc , and then some color and mounted ..

I had to drill new holes for the throttle cable and will weld up the old ones when the cab comes off for final welding and engine bay paint

progress has been slow as of late .. My shop is going threw some growing pains , so not much getting done threw out the week ..
but this weekend , I was back at er' .. getting everything labled .. it's comming !!

also , checking the fuse box on the drivers kick panel .. and there really isnt much room ... so I'm going to build a specific box or "french" the fuse box

it's not fun ... the manuals are not as good as I thought , wires posted in different areas , I have even run into different color coded wires then listed , I know it's me and not the manuals , but jeeeezzzzz ... I have little hair as it is .
looking back , I should have just stayed with the original harness , but my delema with that is that it was 25 years old ! so in the end I think it will be worth it .

finally got a day off to work on my truck :)
and got the brake lines done and clutch line ....

all the brake lines are now plumbed .. even built a bracket and mounted the new proportioning valve


2 more lines to run .. fuel and fuel vapor ..

my dealer program is no longer importing the 95-2002 superchargers into Canada .. go figure ???? as soon as I need one ..
anyway .. I found one on Cali craigs list , and bought it .
and why dont you have the 1/4r's listed in your sig ?

went skiing for the weekend , so not much time for the project ... BUT .. I was able to slip away for a few hours today and get some things buttoned up .. ground wires were made , and connected , i was also able to "loosly" connect the fuel system ..
so I think i'm good to go here .. need a battery , and some fuel .. then I'm ready to crank !

little more today .... still workin' on the wiring !!! I believe I have the body computer figured finally , well "somewhat" , wow .. what alot of head scratchin'
buttoned up the wipers finally .. The 1999 + wiper switch, houses the relay . Yes they are combined .. /83 is is seperate ... so I had to wire in the /83 relay , and now I have intermittant wipers , and the "mist" works all speeds .. DONE .. well except for the final saudering ..
I also have dash lamps and guage lamps ..
head lamps and signal lamps are next ...

i didnt use the 99 switch .. I used the original /83 .
I am however using the whole 99 body harness, and it dosnt have a seperate wiper relay . originally i thought it was controlled by the body computer/integration relay , but it's not .

heater works + REAR heater (never had them in Trekkers ) , and reverse lamps .
here's the nice thing .... i'm now counting DOWN to the last few things I need to wire .. The list is almost done ...

it's not a turbocharger and I dont need EGT's to run it properly ... it's a supercharger , horse power robbing , belt driven supercharger !

I'd say about 20-30% run well without proper fueling, but you will make more power and run safer (lower EGT's) when it's tuned correctly.

so gadget dosent even use a wide band is not even recommended .. but ya never know .. I might just do a wideband !!! I know all about "tuning" ..
I will have all the capabilities of the OBD2 from original spec , and I WILL be able to map my own computer .. and not have to realy on other manufactures "gizmoes" .. gimmy a break , have you read the "parts list " zip ties , and shrink tube .. I dont think so ! not in my house .

Word of advice about force induction, dont think the stock EFI will just "work" if the stock motor was not supercharged with same exact parts, id really recommend taking it to a dyno have them deal with it, I melted down a turbo'ed M10 bmw motor in matter of weeks (21lbs boost 300hp :). Really neat build, I never seen someone take so much detail into a truck like this. Cant wait see it completed

cool thing about a TRD supercharger (2nd gen ,black) ... they are built to fit on a stock truck with NO mods .. this is also why the "stock" set up with supercharger , gets more HP with the stock air cleaner assembly then with the K&N cold air intake !!
just like that .. TRD spends tons of cash to make sure it works on your stock engine ! I will go that route .

Nah nah nah, the problem with the 3.4 blower, was they didnt add any fuel modifications. THEN, when Gadget started doing the URD fuel kits, TRD came out with the 7th injector kit to cure the leaning out / high gear/pinging issue. However, since the TRD 7th was not end-user tuneable it didn't work well all the time (usually ran pig rich).
Now, with the 4.0 v6 an 5.7 v8 blowers, TRD sends NEW fuel injectors and has a re-flash for the computer (which they didnt do with the old ones, dont think it was possible) which compensates for the boost. TRD knows they screwed up large on the 3.4 kits and they rectifyed it for the new kits.
Also, how do you have control to "tune" your stock OBDII computer, gadget cant do it without add on devices, so i doubt you could, without a piggyback computer, no offense.
Read this page: http://www.gadgetonline.com/4Run.htm Take a look at that difference in power, with just a piggyback computer and bigger injectors... no smaller pulleys, nothing. TRD definately didn't do it right.

so a little bit more today ....
I got the dome lamp/rear view mirror "fit" and wired

and almost done the wiring .. only things left now are the :
1. radiator cooling FAN 2. amp guage 3. boost guage 4. o/p guage .... and any other guage I might "think" I will need :)
everything else is DONE ! I know it dosnt look very "nice " at the moment , I do still have to "pull " some pins and i'm going to wait untill I pull it out again to do so .. most of the final saudering is DONE .. again .. not for long .. basically done today guages were the last of the interior wiring

so all I have left to do is the engine fan .. :)
time to start welding in the floor ... yeah!!!

Any plans on sound deadening? I'm planning on doing mine before the 3.4 goes in. with my exhaust, those 'glass rear panels do NOTHING to stop the sound... should be a fun project...

yep ... I'm picking up some dynamat for the floor , I also am getting DEI thermal firewall and tunnel shield ..
of course this all goes under the insulator and carpet .
as for your 1/4rs , I've had some guys spray the inside with undercoating , and tell me that makes a big differance on sound infulltration .

There's a place in Fonthill (about 20 min from niagra falls) where i'm going to pick some up. Damplifier is about $3.50 / sq ft. Oh yeah, anything that comes on a "roll" or is rolled up, isn't meant for cars, it's meant for roofing. If it comes in sheets, it's meant for a car. had an hour today ... so I thought I would start on the floors .. got them drilled , and fit again , and started to "plug" the holes ..
got a couple done and ran out of wire .. crap !! I hate when that happens

still have to modify the seat crossmembers to fit (there just sitting there ) and weld the nuts before I can weld them in --- but kind of shows you the seat support .

couple of things today .. got the seat belts installed / mocked up I do have to still plate the mouinting bolts on the floor , but I will do that when I |
